So, back in the land of the living, first off is marking out the bit that needs to be glued

After spraying glue on the side of the cab, and the Tolex, lay it back down again for it to stick, and continue the process, marking and glueing.

Then it's time to sort out the seam, which should be at the bottom of the cab. Overlap the two, then cut through both overlapped pieces with a Stanley knife and match up the edges together.

Next I started on the edges, spraying glue and folding over.

Then trimmed the odd bits into a nice straight line,

Started putting the new corners and handle on, after struggling to find the original holes!

That's it for now, more later, when I stick the speaker in, and think about how I'm going to make the bit that the grille cloth fits on to. And also how to fit the grille cloth!

Managed to get some more me time in this afternoon, so I've repainted the insides with some matt blackboard paint or other that I found in the garage, and put the speaker back in, and the bottom panel:

I wasn't happy with the plate I made for the speaker socket, so I've been fettling and painting it. I'm still not happy with it, so that'll have to have a bit of prevaricating. I put the top panel on though, and put the original metal grille back for now. I'll have to see about a piece of ply to use as a frame for the cloth grille, and that'll be another project in itself, no doubt.

Just been doing some thinking about the grille cloth job. Ooh, errr, missus!
I reckon I shall have to adapt or make something to stretch the cloth over the frame, and at the moment, I haven't a clue how to achieve it. I could buy canvas stretching pliers that picture framers use, but that's a lot of dosh for a one-off job. I tried to cut the plywood board that the cloth goes on today, but cocked it up, so I shall have to take it to my mate who's a woodworker to get it cut accurately. I shall take the advice and leave a 3mm gap at each side, top and bottom. I offered it up with a couple of bits of piping, and that looks about right to me.
Prevarication required.
And beer.
Obviously.
Turn it over and note which thread aligns along the side at 90° to the stapled edge, mark this on the inside so that you can see it when placing the first staple on the opposite edge. This is to keep the weave square.
Then go to the edge opposite the stapled edge and pull tight directly opposite a staple on the other edge, staple it, making sure your 90° edge threads are correctly in line. Now move to in line with the next staple, pull the cloth tight enough so that the thread that lies along the edge at the first staple is in the same position at the one you will now add. Also apply tension along the line of staples as you did along the first edge. Turn it over occasionally to check youre not going adrift. Keep going to the end.
Now, place staples in the gaps, sufficiently closely spaced so that it holds the cloth correctly, all the while checking the lie of the threads and tensioning to remove the curves in the threads.
Now do the other two sides in a similar manner, but on the first edge be careful to align the thread you marked, along the edge. At the corners you will have an excess of cloth. I cut this using a soldering iron as it welds the ends together. Staple down these flaps.
By the way the 3mm gap is fine for most grille cloths (and tadpole piping), but some of the basket weave stuff can be thicker. This 3mm is measured before the tolex goes on so you could possibly tighten it up ½mm if you've already tolexed it.
I also usually chamfer the top edge of the grille baffle at 45° approx 3mm deep so that you can keep the piping tight in to the baffle surface. Depends on the total depth you have for the grille baffle, you might not need to.

I have to wait until next week to cut the board accurately, I did have one go, but failed miserably. The grille cloth feels more like plastic then cloth to be honest, but it's pretty thin so I can't think it would be too much or a problem. I shall read and inwardly digest your instructions in the meantime.
And just to demonstrate what an absolute pedant I am, I've just removed all the vinyl from the Hurricane head I re-covered, and am about to do it again, this time in the proper Tolex.
Sometimes I surprise even myself.
Right, the grille cloth and white piping job for the baffle turned out to be a far easier job than I expected, thanks to hywelg's sound advice. Until I tried to fit the baffle to the cab, that is, which proved far too big to fit. I ended up removing the piping, and re-fixing it further forward so it didn't bind so much. That did it, and it fits a treat! I did spend an hour looking for the badge that I'd put in a safe place so that I'd know exactly where to find it, and drew a blank. The missus finally found it in the garage, and I duly got a bollocking for it looking like a shit-tip.
So here's the final result, and a picky of the head and cab together. I've done what I set out to do, make a more manageable Hurricane, and I can now decide which cab I'm going to use with it more easily.
